just looked back through all of my manual, and why they show a thrust washer behind that gear in the pic, but not show it on the break down page is beyond me !!. now that I think back, there was only one washer on that one gear on all the models i've done, sooo..i have no idea why they show It in that pic ?!!.

then you got the wrong gears, no way they should eat the cap/cover like your pics are showing, unless your just not installing everything right ?, but you say you are, so the only thing left is the gears are not for your atv, thats all I can think of ??. wrong gears, or wrong caps.

if you have a 1986 trx350 fourtrax ?, then this is the only year for a cap and gears that will fit on that year/model !.

no, that only should work when you have the model that is hooked up with the cable from the kick start. should not work with the electric start at all.

Ok , well if I engage the kick start lever just a hair and activate the decompression valve, and use the electric start it does not grind.

Check the slack on the decomp cable; TDC on the compression stroke 1-3 mm.

Your thread says 86 350D there is no such thing did you already know that? Just making sure I jumped in in this several months later.

Your cover is from an early 86 model (oval, not elliptical like 87). Only other thing i csn imagine is the shaft is wobbly and cutting the cover under load

I am going to have to take my starter off next weekend maybe i can help if you don’t already get r dun
